Specifying LED channel letters that survive their warranty
The driver, not the LED, decides how long an illuminated letter lasts, and the face material decides how it looks when lit.
LED life figures are quoted for the diode alone. In practice illuminated letters fail at the power supply, which is why the driver is a named component rather than an unspecified part. A MEAN WELL driver behind a 40000 hour LED is a different product from the same LED behind an unbranded supply.
Face material changes the lit appearance more than the LED does. Acrylic is bright, even and slightly cold; resin faces diffuse more softly and hide the LED positions better at shallow depths. On a low-profile letter, face choice is what stops the diodes showing as hot spots.
Return depth and LED spacing are linked. Reduce the depth and the LEDs sit closer to the face, so they must be spaced more tightly or diffused more heavily to avoid spotting. A trimless or low-profile design is therefore not just a styling decision; it changes the lighting design inside the letter.
Faux neon is a different construction again: a diffused strip that imitates a glass tube. It suits thin-stroke script where individual LEDs would show, and it has its own minimum radius for curves.
